How I Learned the Hard Way: Business Card Sizes, Desiccant Specs, and the $890 Packaging Mistake
The Beginning of a Perfect Storm
It was a Tuesday in September 2022. I was about six months into my role at Graham Packaging, handling custom packaging orders for business clients. 1. Business Card Dimensions β Always confirm trim size, bleed, and finish
The industry standard US business card size is 3.5 Γ 2 inches (finished). But that's before any bleed. Print-ready art typically requires 0.125β³ extra on each side for bleed, making the file size 3.75 Γ 2.25. And some clients use European cards (85 Γ 55 mm) or even square formats. Our checklist now includes a required field: βWhat is the FINISHED size? - Dimensions β Confirm finished size, bleed size, and any die-cut requirements. Ask: βIs this the final trim or does the customer need extra bleed?β
- Desiccant β Identify product type, required humidity range, and packet size. Match to silica gel or molecular sieve as appropriate.
- Artwork resolution β Check every image at 100% zoom in the PDF. Any pixelation? Request re-export at 300 DPI.
- Client sign-off β Always send a printed proof (or at minimum a high-res PDF) to the client for final approval, no matter how simple the job seems.
- Quantity verification β Double-check that the order quantity aligns with the material requirements (e.g., enough cards for each box).
I've been using this checklist for about 18 months now. We've caught 47 potential errors β things that would have turned into rework or returns. That's 47 incidents costing an average of maybe $170 each if they'd gone through β roughly $8,000 in prevented loss.
